Wow, that sucks. I have had the exact opposite experience so far. I have burned though all 3 of the original shells and an additional 12 sound/flash shells without any problems. My core looks pretty beaten up, but so far so good. Non-pyro airsoft grenades will always be an issue.. too expensive, unreliable, unsafe.. the list goes on. I just wish pyro was a more accepted option.

EDIT: Here's quick write up I found over on SoCal Airsoft that sounds like the fix for your exact issue, hope it helps: http://forums.socalairsoft.com/viewtopic.php?f=34&t=9636

You are 100% correct with the narrowing of headset choices. In the post "Gear: FRS Headsets" I detail the two headsets I use most often. The Motorola 53743 headset (still my favorite) was low-pro enough to fit, but I found the mic boom to be too close to my face and felt like I had too many instances of it touching my face. The Pryme setup was ideal as there is no boom mic to get in the way and the over-ear support is unobstructed. The only thing I haven't tried are throat mics (as I don't own one and feel the quality of voice sent is sub par) but think they would do well as they tend to use the same style ear piece as the Pryme handset.

Actually I use the ESS Turbo Fan goggles (which according to ESS should accommodate the Cortex Clip) but I have never used or seen in-person the Cortex Clip. The mask has a high nose profile and once the goggles are on, your nose is completely covered, I can't see why you would need/want the Cortex Clip. Regardless, I can't say with confidence that the combo would fit, but from the pics I've seen thought the web there is a strong possibility that it would.

My own and my friends experience with this grenade is that it is fairly unreliable. The first couple times I used it, it worked like a charm getting me a double and triple kill. However it started to have very very long cooking times, the worst being up to 2 minutes and then not going off at all. Tried all sorts of tricks, like with the spring and the penny/dime trick but nothing seemed to help much. It became a gamble on whether it would work or not, so I just stopped carrying it.

I noticed that you use the ESS profile goggles (assumption). Will this fit on your face while using said goggles with the cortex clip?

What kind of radio headset can you use with this sort of mask? I like the added protection compared to neoprene but I'm concerned about the flexibility - or lack thereof - of compatible headsets.

Hey I can relate to a lot of these things, as xo of my team I go day to day monitoring the team and all of the members while planning for the future. Everyone has their own personalities and when you make your team you may find there is a lot of drama and stupid things. Our team has been here for a year and it's hard work to hold it all together. As of now there are a few milsim thinkers(including me). We want airsoft to be more then just backyard airsoft, we also enjoy making it as "pro" as possible. Then there are the others who simply want to play and it will take insane convincing to get them to get the uniform and specific gear. If you are going to make a team be prepared for headaches over silly nonsense. Goodluck
